Bevel Gears for Mining Equipment:
Drill Rigs, Crushers, Conveyors and Haul Trucks

Mining equipment imposes the most extreme combination of load intensity, abrasive contamination, and remoteness-of-failure-consequence of any bevel gear application. A bevel gear failure in an underground drill rig or in the final drive of a 300-tonne haul truck at a remote mine site can cost tens of thousands of dollars per hour in lost production. This guide covers bevel gear specification for open-pit and underground mining equipment — drill rigs, jaw and gyratory crushers, conveyor head drives, and haul truck final drives — including material, quality class, contamination protection, and service factor selection.

MODULE RANGE

M8 – M25

Mining equipment bevel gear module range. Drill rig rotation motor: M8–M14. Crusher main drive: M12–M20. Haul truck final drive: M14–M22. Large gyratory crusher crown wheel: M18–M25

SERVICE FACTOR

1.5 – 3.5

Mining equipment bevel gear service factors — the highest in any industrial category. Crusher tramp iron (uncrushable object) events can produce torques 8–10× rated. Remote mine site failure consequence further elevates the required design margin

PREFERRED MATERIAL

18CrNiMo7-6

Case carburized, HRC 60–62, core HB 310–360. Maximum shock resistance from the high-alloy core combined with the carburized surface hardness. Preferred for all mining bevel gear applications above 50 kW

OPERATING HOURS

6,000–8,760 h/yr

Mining equipment typically operates 18–24 hours per day, 7 days per week during production campaigns. Highest annual duty hours of any industrial application — bevel gears must achieve their design life at near-continuous rated load

Bevel Gears in Mining Equipment Drive Systems

Mining equipment uses bevel gears wherever a change of drive shaft direction is required — which in the confined underground and open-pit environments of mining operations means nearly every major drive system. The drill rig rotation motor must drive the drill string through a 90° bevel gear box to align the rotation axis with the drill hole. The jaw crusher eccentric shaft requires a spiral bevel gear drive from the motor to convert horizontal motor shaft rotation to the eccentric shaft axis. The haul truck rear axle final drive uses a large spiral bevel gear set (the ring-and-pinion) to transfer power from the longitudinal propeller shaft to the transverse wheel axle — exactly as in an automotive differential, but at 10–20× the automotive scale and power level.

Korea Ever-Power’s bevel gears for mining equipment are manufactured in 18CrNiMo7-6 case carburized for the highest-duty applications (crusher drives, haul truck final drives) and in 42CrMo4 through-hardened (HB 300–360) for medium-duty drill rig auxiliary drives and conveyor head right-angle gearboxes. All mining bevel gears are manufactured with generous root fillet radii and shot-peened tooth roots to maximise resistance to the shock fatigue that is the dominant failure mode in crusher and drill rig bevel gear drives. Face widths are specified at the wider end of the practical range (50–60% of cone distance) to maximise load capacity without compromising tooth contact pattern quality.

Spiral Bevel Gears (Helical Bevel Gear)

The consequence of a bevel gear failure in mining determines the specification more than the calculated load alone. At a copper mine producing 50,000 tonnes of ore per day at USD 8,000/tonne, a single 24-hour production stoppage from a bevel gear failure in the primary jaw crusher costs USD 400,000 in lost production — far more than the cost of specifying a higher service factor, better material, and annual preventive gear inspection. Korea Ever-Power recommends a minimum service factor of 2.5 for all primary crusher bevel gear drives, 3.0 where unprotected tramp iron events are possible (no magnetic separator or grizzly ahead of the crusher), and 1.5–2.0 for haul truck final drive applications where the hydraulic torque converter provides inherent torque limiting.

DRILL RIG
ROTATION DRIVE

Bevel gear specification: M8–M14, 18CrNiMo7-6 or 42CrMo4, straight or spiral bevel, ratio 1:1 to 3:1, 90° shaft angle, service factor 2.0–2.5. The drill rig rotation head drives the drill string at controlled speed and torque to maintain the correct weight-on-bit and rotation rate for the rock type and bit type. Rotation motor bevel gear drives operate at relatively moderate RPM (50–300 RPM drill string) but with high torque peaks when the bit contacts a hard rock formation change or when the drill string sticks and then suddenly releases. IP67 sealed bevel gearboxes are required for underground mining drill rigs where rock wash and groundwater contamination of the gearbox oil is a constant risk. Korea Ever-Power supplies rotation head bevel gear sets for Sandvik, Atlas Copco (Epiroc), Boart Longyear, and Chinese drill rig brands.

JAW & GYRATORY
CRUSHER DRIVE

Bevel gear specification: M12–M20, 18CrNiMo7-6 case carburized, spiral bevel (for highest load capacity), ratio 1.5:1–4:1, service factor 2.5–3.5, large face width 55–60% of cone distance. Jaw crusher and gyratory crusher bevel gear drives are the most shock-loaded bevel gear application in industrial use. The crusher processes rock of unpredictable hardness — tramp iron events (steel wear parts from upstream equipment that enter the crusher with the feed) can produce instantaneous torques 8–10× the rated crushing torque. Spiral bevel gears with large module, wide face, and case carburized 18CrNiMo7-6 material are specified to survive these events without tooth fracture. Crusher drive bevel gears are among the few gear applications where the dominant design criterion is single-cycle bending overload fracture resistance rather than multi-cycle fatigue life.

HAUL TRUCK
FINAL DRIVE

Bevel gear specification: M14–M22, 18CrNiMo7-6 or SAE 9310 case carburized, spiral bevel ring-and-pinion, ratio 2.5:1–4.5:1, heavy-duty axle housing with oil cooling, service factor 1.5–2.0. Haul truck final drives (100–400 tonne payload capacity) transmit enormous power from the transmission propeller shaft to the rear wheel axles through a spiral bevel ring-and-pinion set followed by a planetary hub reduction. At 240-tonne payload and 60 km/h maximum speed, the rear axle delivers over 1,000 kW to each rear wheel — the bevel ring-and-pinion at the axle centre must transmit 500+ kW continuously on a grade, plus the shock loads of rough haul road surfaces. Korea Ever-Power supplies haul truck bevel ring-and-pinion replacement sets cross-referenced to Caterpillar (789–797), Komatsu (HD785–980), Hitachi (EH3500–4000), and Liebherr haul truck models.

MINE CONVEYOR
HEAD DRIVE

Bevel gear specification: M8–M16, 42CrMo4 through-hardened or 20CrMnTi case carburized, right-angle bevel gearbox, ratio 1:1 to 3:1, service factor 1.5–2.0, dust-sealed housing IP65. Mine conveyor head drives use right-angle bevel gearboxes where the drive motor must be positioned perpendicular to the conveyor belt — common in underground mine conveyor installations where the drive motor must fit within the restricted tunnel profile. The bevel gear right-angle drive redirects the motor shaft to align with the conveyor head pulley shaft. Mine conveyor bevel gearboxes operate in highly abrasive dust environments that require positive shaft sealing to prevent abrasive mineral dust entering the gear oil — contaminated gear oil with mineral abrasives rapidly accelerates bevel gear tooth surface wear and reduces the gear life by 60–80% vs clean oil operation. Korea Ever-Power specifies V-ring or radial shaft seal with labyrinth for all mine conveyor bevel gearbox shaft entries.

Frequently Asked Questions

Q 01

How should I specify the service factor for a primary jaw crusher bevel gear drive where the crusher processes hard quartzite with occasional tramp iron in the feed?

For a primary jaw crusher processing hard quartzite (unconfined compressive strength above 150 MPa) with occasional tramp iron in the feed and without a magnetic separator on the feed conveyor, Korea Ever-Power recommends the following specification: Service factor SF = 3.0 applied to the rated crusher drive motor power at nameplate speed. This accounts for the base heavy shock crushing duty (SF 2.0) plus an additional factor for the unprotected tramp iron risk (SF 1.5 multiplied, total 3.0). In practice this means the bevel gear tooth bend stress at rated motor torque × 3.0 must remain below the tooth bending endurance limit — typically resulting in a module and face width one to two steps larger than a standard industrial service factor calculation would give. If a magnetic separator is installed on the feed conveyor reducing tramp iron probability: SF can be reduced to 2.5. If the crusher is also fitted with a hydraulic overload protection system (tramp release cylinder) that vents instantly on tramp iron detection: SF 2.0. Contact Korea Ever-Power with the crusher model, motor power and nameplate speed, and feed material description for a specific bevel gear sizing calculation with the applicable service factor.

Q 02

What lubrication and oil change interval is recommended for mine site bevel gearboxes operating in extreme dust and temperature environments?

Mine site bevel gearbox lubrication requirements vary by location and operating environment: (1) Underground mine, moderate temperature (15–35°C): ISO VG 220 or VG 320 EP gear oil (GL-5), oil analysis-based change interval — typically 2,000–4,000 hours or annually, whichever is earlier. Ferrous particle count above 150 ppm or viscosity change above 15% triggers immediate change. (2) Open-pit mine, high temperature (>45°C ambient): ISO VG 460 or VG 680 synthetic PAO gear oil to maintain minimum viscosity at operating temperature. Reduce change interval to 1,500–2,000 hours or semi-annually due to higher thermal oxidation rate. (3) Crusher drive gearbox (highest contamination risk): ISO VG 320 with anti-wear EP additives, quarterly oil analysis for metallic wear particles (Fe, Cu, Cr) as early warning of tooth surface wear or bearing failure. Replace immediately if Fe particles exceed 200 ppm — this level indicates tooth surface wear or bearing cage failure that will escalate to gear damage if oil is not changed and the contamination source identified. Korea Ever-Power recommends oil analysis rather than fixed-interval changes for all mining bevel gearboxes — it detects incipient failure 2–4 oil change intervals before visual inspection would reveal the problem.

Q 03

What is the lead time for replacement bevel gears for a large primary crusher at a remote mine site, and how can I reduce the production downtime risk?

Lead time for large primary crusher bevel gear replacement sets (M16–M20, 18CrNiMo7-6 case carburized, spiral bevel) from Korea Ever-Power: 35–55 days from confirmed drawing or reverse-engineering measurement for new manufacture. This lead time is incompatible with the unplanned downtime timeline of a primary crusher failure at a remote mine — a 40-day lead time at USD 400,000/day production loss is a USD 16 million risk. Korea Ever-Power recommends three strategies to manage this risk: (1) Planned spare gear programme: order one complete bevel gear set for each primary crusher as a permanent on-site spare, replaced after each gear change so the on-site spare is always available. Korea Ever-Power can supply the initial spare set and maintain a rolling replacement programme. (2) Condition monitoring to extend the replacement decision window: quarterly oil analysis and annual tooth surface inspection (borescope or shutdown access) detects wear progression 3–6 months before failure, giving time for planned replacement on a production maintenance window. (3) Emergency air freight: Korea Ever-Power maintains semi-finished forgings for the most common mining bevel gear sizes — rough-machined 18CrNiMo7-6 billets that can be finished-machined in 18–25 days and air freighted to the mine site in 22–28 days total.
