Why Worm Gears Are Standard in Packaging Machine Drives

Packaging machines use worm gears as the standard drive component because the worm gear uniquely combines three properties that packaging machine design requires: a right-angle (90°) shaft arrangement in a compact envelope, a wide available ratio range (5:1–100:1) from a single gear stage, and a square or rectangular housing profile that is easy to mount within the machine frame using standard flange or foot mounting. No other gear type delivers all three simultaneously — helical gearboxes offer high efficiency but require larger housings for equivalent ratios; planetary gearboxes offer compact size but at higher cost and without the right-angle shaft arrangement; bevel gearboxes provide the right-angle shaft but not the high single-stage ratio that packaging speed-reduction drives require.

The temperature rise in a packaging machine worm gear drive is a critical design parameter that is often overlooked in initial drive selection. At ratio 60:1 and efficiency 62%, the worm gear losses at rated output power equal 38% of the input power — a 0.75 kW drive motor produces 0.285 kW of heat in the worm gearbox housing at full load continuous operation. FFS & Form-Fill-Seal

Vertical and horizontal FFS packaging machines use worm gears for jaw drive synchronisation, former plate positioning, and film tension control drives. My packaging machine worm gearbox is running hot — above 80°C — causing the lubricant to turn dark and the bronze worm wheel to wear faster than expected. What is the correct remedy?

Packaging machine worm gearbox overheating above 80°C oil temperature has three possible causes with different remedies: (1) Overloaded gearbox: the packaging machine cycle rate has been increased beyond the original design specification, or the machine is jamming more frequently and the worm gears are absorbing repeated stall torque. Check: reduce machine speed by 15% and monitor temperature over 30 minutes — if temperature drops to below 70°C, the gearbox is overloaded at the current speed. Remedy: replace with the next size up gearbox from the same manufacturer’s catalogue (same centre distance, higher torque rating), or upgrade worm wheel from PB2 to AB2 aluminium bronze which has 35% higher thermal rating. (2) Incorrect lubricant viscosity: ISO VG 150 or VG 220 oil in a gearbox that should have VG 320 or VG 460 at the operating temperature causes excessive internal slipping and heat generation. Change to the viscosity specified by the gearbox manufacturer at the actual operating temperature. (3) Insufficient housing surface cooling area: machine enclosure or proximity to a heat source restricts convective cooling. Add external cooling fin strip to the housing or specify a fan-cooled gearbox variant.
